How to Configure a Complete Activated Carbon Production Line

Technical Support

One. Configure Backwards from Annual Tonnage, Not from an Equipment List

The most common mistake in activated carbon plant construction is starting from an equipment list and asking what capacity it supports. The correct order is the reverse: fix target output, product structure and raw material first, then configure the complete activated carbon production line backwards from the activation furnace.

1. Why the Activation Furnace Is the Anchor

The activation furnace is the largest investment, the longest lead-time item and the true bottleneck: annual output equals furnace count times per-furnace capacity times overall yield. Every other section follows from it.

2. A 3000 t/a Example Worked Backwards

Mainstream furnaces deliver roughly 1200–1800 t/a each, depending on type, feedstock and target iodine value. A 3000 t/a plant therefore uses two furnaces rather than one large unit: while one is down, the other sustains about 60% of output. With an overall yield of 30–40%, the plant needs roughly 7500–10000 t of dry qualified feedstock per year — storage, handling and carbonization are sized on that number. Two more items belong on the master plan: a feedstock yard for 1–2 months of consumption, and buffer silos between key sections sized at 4–8 hours of throughput.

Two. Capacity Margin: Each Section Slightly Larger Than the One Before

Each section should handle 10–20% more than its upstream section — a margin factor of 1.1–1.2. If crushing is sized 1:1 against the furnace, any fluctuation creates a stockpile; screening must also absorb fines. Keep the factor at or below 1.2; beyond that, capital sits idle and energy efficiency falls.

Carbonization is where the sizing basis goes wrong most often. Material loses 75–80% of its weight during carbonization, so sizing the kiln on raw feedstock overshoots and sizing it on activated material undershoots. The correct basis is annual carbonized-material throughput: a 3000 t/a plant consuming about 10000 t of feedstock sizes its carbonization section around 7500 t, running at 450–600°C under oxygen-lean conditions.

Three. Crushing, Washing, Drying and Packing

Granular carbon is sensitive to particle-size distribution; crushers are judged on gradation stability, not just tonnage. Use two screening stages — coarse impurity removal, then classification — targeting 85–90% screening efficiency. High-spec granular carbon goes through acid washing at 3–5% concentration, bringing ash below 3%; the acidic effluent needs neutralization. Finished moisture is capped at 5% with drying air at 120–150°C; hotter air risks surface oxidation. Packing is by jumbo bag or 25 kg bags.

Four. Environmental Systems Belong on the Master Plan from Day One

Activation off-gas, carbonization flue gas, acid-wash wastewater and carbon fines are four hard items. Off-gas treatment normally requires a secondary combustion chamber rated around 1100°C with a two-second residence time; it is rigidly piped to the furnace and occupies significant space; retrofitting means re-planning the plant. Two underrated items: continuous emission monitoring, which must start with commissioning, and an in-house lab for iodine, ash and particle-size testing — batch consistency cannot be proven without it, and buyers always check the lab.

FAQ

Q: For a 3000 t/a plant, can one large activation furnace be enough? A: Yes, but with no operating margin. Two medium furnaces cost slightly more but buy maintenance flexibility — usually the better deal.

Q: Is a larger margin factor always safer? A: No. Above 1.2 the equipment mostly runs at low load, losing on both capital and energy. 1.1–1.2 is the normal range.

Q: Where does the 30–40% yield figure come from? A: An industry magnitude that varies widely by feedstock. Test your own material before sizing anything.

Q: Which section most often exceeds budget? A: Utilities and environmental systems — steam, compressed air, cooling water and wastewater treatment together often take 15–25% of total investment.
